I’ve seen a sure indicator that the housing market is picking up. It’s a yellow brick eight-flat building on Seminole Street, which I walk by frequently. I don’t know the exact story, but it looks like it was built about 1920 and ex- isted as an eight-unit apartment building during most of that time. A few years ago it was being con- verted, probably to condos, with new kitchen fixtures and upscale cabinets. But someone pulled the plug on the renovation about 2008. In fact it looked like work ended suddenly, in mid shift, as the bricks were being hacked away to make room for larger windows and then the ragged holes were hastily covered with rough-edged OSB panels after the work stopped. The building dozed, unoccupied, through four gray winters and four hot summers. The empty building was presided over by an outfit called Miracle Investments, as indicated by a tiny metal tag affixed to the brick exterior. It’s a neighborhood of mostly single- family houses with a few smaller apart- ment and condo buildings. You don’t have to be an economic historian to see the evidence of past booms and busts. Even the most casual observer would notice the vintage of the houses here. They were nearly all built in two separate decades: the Roaring Twenties and the Fabulous Fifties. There are many dark brick bungalows and large barn-like frame hous- es from the 1920s. And many newer, lighter brick two flats and narrow ranch houses fit into a city lot from the 1950s. (There are a few boxy brick Georgians to prove that the 1930s happened architecturally.) I’ve watched this space for four years, knowing that at some point it would become active. That point has come. Work moves ahead cautiously I’ve seen a new building permit on the window, and people going in and out of the building. Then I saw a Gradall crane being cranked up with a man trying to patch the hastily enlarged window holes. A few weeks later (work is moving ahead cautiously) I saw a man installing large sliding glass windows. The cabinets will come, probably with new entry doors and some millwork. The interiors probably have good red oak floors and won’t need new ones. The building is old enough for that. In tonier neighborhoods and suburbs farther north, there are reports of high- end houses drawing much more buyer interest, and even some bidding wars for especially attractive properties. They’re partying like it’s 2006. That won’t happen on Seminole Street. There were too many condos converted or newly built for there to be bidding wars here – and too many inves- tors who bought condos and then had to sell at any price they could get. The condo market is still in the dumps, and prices show no signs of moving up. But the owners of this building have determined that they can spend the money to complete the renovations, add new cabinets, millwork and windows, and sell the units, at long last, at a profit. The building on Seminole Street is a sign of better times. ❮ Watching the signs on Seminole Street by Karl D. Forth [email protected] FIRST CUT In this day and age of Internet connections and social me- dia, the potential impact of complaints has mushroomed, especially for small businesses like custom woodworking operations. It used to be if you had a problem customer, that meant they might complain about their experience to friends and relatives. Now, they can tell the whole world through Face- book, Twitter and a host of review sites such as Yelp. What does that mean for how you handle customers? Obviously, making the customer experience as smooth and satisfying as possible is the goal, but with the common challenges of custom work, that sometimes is easier said than done. I ran across one article from the perspective of kitchen and bath cabinet dealers. It’s not exactly related to true custom woodwork, but it raises some good points. It is native to the Appalachian Mountains, from Pennsylva- nia to Alabama. However, in the last cen- tury, it has spread to almost every state. With a widespread, shallow root system, it is ideal for thin soils where it will prevent soil erosion; it is often used for strip-mine reclamation projects that are barren due to mining debris and acid soils. The tree has long thin bean-like pods. (Do not confuse black locust with honey locust. They are not related.) The flowers are very sweet smelling during the early spring and the pollen and nectar are used by bees to produce excellent honey. High natural decay resistance results in frequent use of black locust for fenc- ing. It also was the popular species for the pins that held glass insulators on the cross-arms of electric and telegraph/ telephone poles. Wheels on covered wagons often had black locust hubs. Today, this wood has fallen into neglect. It deserves better. The tree is short lived, so it does not grow to large sizes; a large tree would be 24-inch diameter at the base and 50 feet tall. This means that wide pieces of black locust lumber are not common. A wood boring insect often invades the tree and kills them at an early age. A leaf miner turns hillsides into brown-leafed trees for a week or so in the summer, but this damage does not affect the trees overall. ❮ Black locust by Gene Wengert [email protected] WOOD EXPLORER Fences, wheel hubs and xylophone keys have been com mon uses. + Want more? The weight, when dry is 50 pounds per cubic foot or about 4 pounds per board foot. Strength. Due to its high density, black locust is one of the strongest, hardest native American species. For dry wood, the ultimate strength (MOR) is 19,400 psi, stiffness (MOE) is 2.05 million psi and hardness is 1,700 pounds. Com- parative oak values are 14,300 psi, 1.82 million psi, and 1,290 pounds. The high hardness makes it a good choice for flooring, table tops, desk tops and other impact areas. Mechanical fastening is difficult due to the tendency for splitting. Predrilling holes for nails and screws is advisable. Drying. The wood dries slowly with some risk of checking and end splitting. Warping is also a major risk. Slow shed air-drying should be followed by kiln drying, as most kilns cannot dry it green-from-the-saw slow enough without high costs. End coat- ing is also required to prevent end cracking. Shrinkage in drying is moderately high, which accounts for the high risk of checking and warp. Overall shrinkage in drying from green to 6 percent MC is 7.2 percent tangentially (the width in flatsawn lumber) and 4.6 percent radi- ally (the thickness of flatsawn lumber). Stability. Once dried, the wood will move slightly if there are large RH changes or if the MC is not matched to the environment’s EMC conditions. A typical final MC range is 6.0 to 7.5 per- cent, unless used in a humid location. It takes a 4 percent MC change to result in 1 percent size change tangentially and 6 percent MC change radially. Machining and gluing. This wood ma- chines with difficulty due to its hard- ness. It does require very sharp tools with fairly large hook angles; dulling is rapid. It ranks similar to hickory in machining. The surface is smooth and polishes well, especially with fresh sand- paper. Due to the heavier chips, dust systems must have adequate power. This wood glues with some dif- ficulty. As is typical of dense species, surfaces must be flat; the best joint is developed if gluing follows the sur- face preparation within 30 minutes. The wood is not very forgiving if glu- ing procedures are not perfect. Grain and color. The heartwood of- ten is quite green when first cut, but ages quickly to a russett brown color. The grain is moderately fine, but the annual rings are obvious and add character to the appearance. It went beautifully, but the main problem seems to be removing moisture from the room efficiently enough to prevent mold from growing on the lumber. Can you offer any suggestions? A. The kiln that I designed (the plans are widely available on the Internet as the Virginia Tech kiln and other names) was designed basi- cally for oak lumber, which needs high humidities and also dries quite slowly. When lumber that releases its moisture quickly is put into the kiln green from the saw, the kiln will not be able to vent fast enough resulting in high humidi- ties, and the solar heat will all be used for evaporation, so little heating will occur. Also, unless you have fairly large fans, the air will move slowly through the pile and the humidity will increase as the air moves through. The easiest way to solve this prob- lem is to air dry the lumber prior to loading it into the kiln. The source of moisture that mold needs to grow will be eliminated. A second option would be to use large vents. When starting with wet lum- ber, open the vents wide open and then use the dryer as a single pass dryer; that is, the outside air will enter at the top vents, go through the fans, pass down the clear roof where it will be heated slightly if the sun is shining, will then pass through the lumber and then exit the dryer. As the outside air will average about 65 percent RH, this will keep the moisture in the kiln from getting too high. Of course, turn off the fans when the RH is high, such as during foggy or rainy weather, or late at night. If you still have mold problems, then we can look at increasing the fan size. Q. We bought some white hard maple lumber that looked pretty good until we planed it. When we planed it, we found dis- coloration marks that looked that tracks from the saw blades; the marks lined up with the saw blade marks from the sawmill. One per- son in our shop called it bruising. Can you tell me what this is and who caused it? A. Indeed, this is sometimes called bruising and results from extra pressure that is caused by the teeth on the saw on green, freshly sawn wood. Sometimes I have seen bruising from the pressure of rollers and forklift forks on green lumber. Dried lumber is not susceptible to this damage. As you not- ed, the damage does not show up on the surface, but rather shows up below the surface and can go 1/8 to 1/4 of an inch deep. I believe that the wood cells are damaged by this pressure during sawing and then the damaged cells are susceptible to oxidation during drying. The products of this oxidation are gray in color most of the time. Sometimes oxidation stains can be removed with oxalic acid (wood bleach), although in maple the bleach can also cause pink- ing of the unstained normal wood. So, the bottom line is that in your case the wood is defective and the defect cannot be repaired or removed (unless you want to plane off 1/4 inch from top and bottom faces). We do not know why this stain shows up from time to time, but most of time is absent. I believe it has to do with the tree and the chemistry within the tree. Per- haps a delay in sawing into lumber after the tree has been cut makes this stain more likely. I do not believe the sawmill had any idea that the lumber was at risk, or that even after drying they knew this stain existed. Yet, because the wood is essentially useless to you, the mill should be willing to exchange it for some differ- ent, unstained wood. Q. We are making a small thin product that must be kept flat, similar to the slat of a wooden blind. We are having trouble with some twisting. What advice can you offer? A. Twist is one form of warp. (Cup- ping, side bend or crook, and bow are the others.) If a piece is flat initially, but warps over time (hours to months), we know that the moisture content has changed. C2201_R19155_1209CMFdoc_1.BK.indd 16 8/16/2012 7:30:17 AM CabinetMaker+FDM | 17 | September 2012 | Get information FAST from suppliers: http://CabinetMakerFDM.hotims.com (wood in a home is often 6 percent MC in the wintertime and 9 percent MC in the summertime), then wood will not warp. So, you need to spend consider- able time getting your incoming wood supply at the correct MC. In most cases, the correct value is 6.5 to 7.0 percent MC. Do not believe a shipping invoice or word of mouth; measure the MC yourself using a meter that costs about $200 or more. Cheaper meters are often not accurate enough and or not well calibrated. Twist occurs when the angle of the grain (or the angle of the wood cells that normally run vertically in the tree, are at an angle in the lumber rather than parallel to the face and side. The grain can be twisted in the lumber because the log is crooked, because the log is put on the equipment at an angle or because the tree itself has angled grain. With a critical product such as you have, you can assure that every piece will stay flat, even with MC changes, if you split the log first and then saw the lumber parallel to the split faces. In other words, a split will follow the grain. Sawing parallel to a split face assures you that the grain in the lumber will be straight. This split- ting technique is used on pool cues, shakes and shingles and a few other straight, flat products. It is interesting that if you go to Colonial Williamsburg and visit some of their woodworking shops, you will see this splitting tech- nique applied to many situations. Brad encountered a growth bubble that stressed his cash flow so we decided to put the lean journey in a holding pattern until next month. What Brad experienced is a good learning lesson for all manag- ers attempting to grow their business. The improvements that Brad’s staff put in place over the first couple of months of their journey enabled the company to accept a contract that would have been beyond their capacity before lean. The contract required a 300-percent increase in throughput, which means a propor- tional increase in inventory levels and a like increase in inventory cost. Initially the supply chain couldn’t react to Brad’s new demand. Resolving that issue was easier than continuing to operate at the increased demand level with a cash-flow stream that is based on one-third the out- put. The first thing Brad should have done in preparation for the increased level of activity was prepare a plan based on the Tactical Planning Tool that I described in a previous article. Planning doesn’t always ensure success, but a lack of planning will likely ensure failure. As Brad Sorts through the issues that this new demand has created and Sets- in-Order the priorities for his cash flow, I accepted an invitation to visit another company preparing to launch on a lean journey of their own. Going lean to compete with Asia Newport Furniture Parts (NFP) of Newport, Vt., is a unique business. They are a US-based furniture parts supplier competing nose to nose with Pacific Rim suppliers and beating the competition. How they’re accomplishing that is the subject of this article. NFP management decided to begin the lean journey about six months before my visit. Whether they realized it at the time or not they started that journey by applying the first three Ss of my Extreme 5S strategy. The reason I started this series of articles is because it has been my experience that many business leaders apply the Extreme 5S strategy to some of their tasks on a recurring basis without knowing it. My objective is to establish a new norm and Standard- ize how tasks get done so Extreme 5S thinking is applied all of the time. As NFP managers Sorted through the challenges of growing the business and retaining competitive advantage, they examined past practices to determine those that should be retained and those that might not move the company toward its objective. Once past practices were Sorted, the management team Set-in-Order those that were ready for immediate deployment, followed by the practices that needed some level of attention. Topping the list of practices needing attention was the development of a team-based culture. Need for a team As is the case at many non-Lean businesses, NFP managers discovered that there was a gap between how they perceived the business was running versus the real world. The gap between perception and reality is a phenomenon that I see in every company regardless of size, market segment, or maturity of the executive leadership. The larger the company, the farther removed the CEO or senior leader is from the execut- ing process and the larger the gap. Even companies with minimal layers of leadership experience the perception/ reality gap. At NFP there was a small core of employees that managers discussed plans with and fielded input from, but the entire team wasn’t on board, so informa- tion wasn’t rolling through the organiza- tion as senior leaders perceived it would or should. The enhanced level of innovation and creativity that is emerging at NFP is being assisted by the Regional Wood Products Consortium -- a collaboration between Sustainable Forest Futures (SFF) and the wood products manufacturing indus- try in Maine, New Hampshire, Vermont, and northern New York. SFF brought Newport Furniture Parts into contact with Dr. Howe, and has provided additional assistance as the company lays a firm foundation for their Lean transformation. A lack of clear and concise communication coupled with a not untypical them- versus-us culture meant that employee engagement and feeling of empower- ment were limited. Getting all on board To overcome these obstacles to con- tinuous improvement and to begin the shift to the team-based culture neces- sary for a successful lean transformation, NFP retained the services of Dr. Jeffrey Howe, Ph.D., Chairman and President of Dovetail Partners, Inc. Dr. Howe is building a foundation for the lean initia- tive that all stakeholders will be able to embrace, support, and promote. He started by helping the manage- ment team establish, document, and articulate the vision and values that emulate the embodiment of the percep- tion that the owners, Larry Daigneault and Dave Laforce, have always held for NFP, but weren’t able to effectively communicate across the organization. Managers are now living the vision and values as the first step in shifting the culture, which some of you may know is not an easy task. The next steps are for middle managers and front-line lead- ers to create alignment by interpreting the vision and values into meaningful language for their areas of responsibil- ity and then effectively communicate them so their empowered staff can make daily decisions that are in keeping with corporate objectives. Community involvement Another initiative that NFP executives feel is critical in making the culture shift to a team-based environment is greater involvement in the community. Like most domestic furniture manufacturers, NFP is situated in a small community where both business and community are mutu- ally dependent on each other. As an interested party in the suc- cess of domestic furniture manufactur- ing I could get real excited about the future of our industry if more manufac- turers were charting a course similar to that of the management team of NFP. They have not officially launched their lean initiative, but they are establishing a foundation that is far superior to any- thing I have witnessed in over 20 years of consulting work. They are genuinely enlisting, engaging, empowering, and encouraging the staff. Federal prosecutors say they have reached a deal with Gibson Guitar Corp. to drop the criminal case against the instrument manufac- turer after it acknowledged its exotic wood imports violated U.S. environmental laws, the Associ- ated Press reported. Under the agreement, Gibson must pay a $300,000 penalty, forfeit claims to about $262,000 worth of wood seized by federal agents and contribute $50,000 to promote conservation of protected tree species. The agreement comes after 2011 raids at Gibson’s Memphis, Tenn., and Nashville, Tenn., facilities by federal agents. Sit down with “The Village Carpenter,” and that’s exactly what you’ll do. This is a time capsule back to woodworking craftsmanship in the Victorian Age, and it is refreshing, eye-opening, and inspir- ing all at once. Author Walter Rose, who was born in 1871, takes the reader on a journey to the English village where generations of Rose’s family have been involved with the crafts of carpentry and woodwork- ing. This is a time and place where critical technology was knowing how to precisely sharpen and set the teeth of a handsaw, not program a CNC router. It is a time where tradesmen could be measured by the state of their tools and the skill with which they used them. But this is not some homage to the romance of woodworking in the misty past. The focus of much of the book is on practical day-to-day woodwork- ing. We’re not talking so much about high-end heirloom furniture as we are in crafting a window sash to work properly or sawing out planks from a log with a pit saw. There’s discussion of repair of wooden machinery and the important role the local carpentry shop played in the life of farm and village, tackling such everyday tasks as repairing gates, mak- ing ladders and animal troughs. Originally published in 1937, this memoir has recently been faithfully repro- duced and reissued by Linden Publishing. From a business standpoint, today’s harried shop owner will be fascinated by the discussions of wages, wood costs, and common business dealings in the Victorian shop. And the woodworker with a reverence for old tools will chuckle about the talk about “new” metal manu- factured planes competing with wooden smoothing and moulding planes and the like. You can just picture a spirited discus- sion over a pint of ale in the local pub, arguing about which sharpening stones or hand planes are superior. There is a lot of humanity in these pages, emphasizing the human connec- tion to craft in general and woodworking in particular. This is the kind of book to read slowly and savor like the quiet music of flattening a board with a well- tuned hand plane. The manufacturer of upholstered furniture and bedding for Aaron’s Inc. also recycles in a big way. “If you combine all the materials that we recycled last year, it was about 12 million pounds -- everything from wood, foam, cardboard, to plastic and fabric,” Harper says. “Our company decided to go towards green manufacturing but also green operations. We got heavily into recycling, and have changed buildings to T5 lighting with skylights.” The company has also purchased remanufactured CNC routers for its upholstery frame manufacturing. C2201_R19128_1209CMFwh_1.BK.indd 30 8/16/2012 1:41:16 PM Upholstery manufacturer makes large-scale commitment to recycling CabinetMaker+FDM | 31 | September 2012 | Get information FAST from suppliers: http://CabinetMakerFDM.hotims.com lease-to-own market, not retail, and even though they are a division of Aaron’s Inc., they have to compete with outside manufacturers for Aaron’s own business. “We try to do everything we can to be environmentally friendly but also to cut costs to keep us competitive,” Harper says. “We want to do what is best for our local environment, and to remain competitive.” Woodhaven has taken its commitment to green to include its own equipment by purchasing remanufactured CNC routers from Accu-Router. The Accu-Router Green CNC machines use the existing base metal structure with new controls and features, all at a 15 percent cost savings. “If you set a Green CNC next to a completely new machine, they’re identical,” Harper says. “They have a lot of the newer functions such as the servo lateral adjust on the spindles and HSK quick change spindles. Those two features are probably the biggest upgrades we’ve seen. Heavy-duty cutting Woodhaven gains yield and cycle time by using dual-head cutting on the routers, and by cutting two sheets at one time with a spoilboard, which is pulled out after one use. The Accu-Router machines are designed for heavy-duty operation in furniture and boat manufacturing. “We’re building upholstered products and you don’t see the wood inside of the product,” Harper explains. “It doesn’t mat- ter if there is a spoil line in it. On our stack cutting with three sheets, when our cut parts are offloaded off of the spoilboard, the other two sheets are preloaded to go back on the machine and our spoilboard goes back on top of those. We don’t have a dedicated spoilboard. “When you’re dealing with dual-head cutting, both tools are set to the same depth so you’re not damaging the spoil- board. In our operation that’s important because it’s going back on top.” Five upholstery plants Woodhaven operates five upholstery plants in southwestern Georgia. Two are in Cairo, with 250 employees and 450,000 square feet of space, and three are in nearby Coolidge, with 200 employees and another 150,000 square feet. The com- pany also has seven bedding plants and produces about 1,500 pieces of uphol- stery and 1,000 sets of bedding daily. Earlier, Woodhaven identified what the company did best, and what it didn’t. “The company made office furniture at one time, and had two lamp factories, but de- termined that these areas were not areas they could be profitable in,” Harper says. “We’ve whittled it down to what we do best, which is upholstery and bedding.” There are about 2,000 Aaron’s stores that represent Woodhaven’s customer base. Much of the rent-to-own business is related to people receiving tax refunds and spending that money on furniture. So Woodhaven is busiest in January through April, with 12-hour days pos- sible, and slower in the late summer and fall, when people are spending money on other things such as vacations. Catalog competitors Even though Woodhaven is a division of Aaron’s, they have to compete for that busi- ness with outside furniture manufacturers. The Cairo operation was creating 90 cubic yards of waste a day. Through recycling, it is now creating 30 cubic yards of waste every 45 days. At its Cairo, Ga., operation Wood- haven accumulates different types of material outside the building when they have a trailer load and sell it for a good price if they can. The company has had sev- eral waste audits, starting with cardboard. They moved to plastic, expecting to make a thousand- pound bale in 30 days. Instead, it took two days. In most cases they’re getting cash for material. Wood waste is given to a company that supplies empty trailers. The Cairo operation was creat- ing 90 cubic yards of waste a day. It is now creating 30 cubic yards of waste every 45 days – a huge difference. Much of the 90 cubic yards was wood. If the product is picked up, they have to produce 2,000 sets, one for each store. That’s only getting them into the store, not building inventory in Aaron’s 18 distribution centers. Companies are also competing to get their product to show up in the company’s monthly advertisement. If another manufacturer lands the position in the ad, they get the business and not Woodhaven. So they must get materi- als and everything ready to meet that monthly catalog date. “We’re pitching our product along- side all of our competition,” Harper says. “Aaron’s buys from about six other up- holstery suppliers. So everyone is trying to get into that advertisement. “But there is nothing wrong with hav- ing pressure on you. We understand that even though we’re a division of Aaron’s we have to compete for the business,” Harper says. “You have to always expect Brand X to have a better mousetrap at a lower cost.” Aaron’s also offers a lifetime warranty on frames made here, with a 24-month warranty on the cushions, pillows, and mechanisms for motion upholstery. “We’re always looking for ways to bring that product to market with the same integrity and quality, but do it for less,” Harper says. “It’s a package price, and fur- niture might be packaged with lamps and a rug for $99 or $129 a month. We spent $50,000 on wood glue last year. We could cut $50,000 and add it right to our bottom line, but we realized it’s an integral part of our frames, so we still do that. We make sure all of our clips are beaten down, and screwed down if they need to be screwed down. We make sure pillows are blown, filled and indi- vidually weighed with virgin fiber. Now, it’s a fram- ing operation first and then upholstery. “Cell manufacturing will eliminate downtime from excessive inventory and handling of frames,” Harper says. “Even though we build our own frames, we have to have someone load and move the frames to upholstery. With cell manufacturing, it will come off the fram- ing table to the upholstery table without excessive handling.” Frames used were all hardwood, but the company is moving toward mostly panel frames to provide a more consis- tent supply, more consistent quality, and a sustainable product. Panel products are CDX grade plywood or OSB. Basically Cairo only produces truckload quantities, but they can run one style three different times in a day. A typical quantity would be a truckload, but they may run four trailerloads at a time. The wood mill, cut and sew and foam processing try to keep three days before shipment. They do not operate on a backlog, but typically schedule work five to 10 days, but can run work very quickly, if they need to. Large blocks of foam are cut into smaller pieces on CNC equipment in Cairo. A picking machine is used to fluff up the fi- ber. Blowing pillows is the process of filling them with fiber. Woodhaven has planned for the worst year – but it hasn’t happened. “Listening to the news in 2008, we had expected people were going to be losing their jobs left and right, and there would be no money for people to spend,” Tommy Harper says. “Sometimes we fall in with the retail manufacturers, especially in areas like cost of materials, cost of labor. “The way we differ is our business model. (Instead of a decline) we saw an uptick in our customer base. Because people couldn’t afford to go to a retail store and purchase a set of living room furniture, they needed to lease one. Maintaining an operation in house helps them maintain lead times. Woodhaven has two Green Accu- Router III-C CNC machines in Cairo, with a third Green machine on order. An additional Accu-Router 5x10 router here was purchased new in 1998. (Two other Accu-Routers are in Coolidge.) In the same production area there is a Tyler MBD CNC bandsaw, two Giben panel saws for straight parts, and a Biesse point-to-point used for boring and processing hardwood parts. Harper says the company plans to move all the Accu-Routers in line, and integrate them with the clip and T-nut department. One operator will handle a left-hand and right-hand machine, so they’ll have four machines and two operators, and less handing and moving parts from point A to point B. Programming of machines is done in the R&D department in Coolidge. “We first lay out for yield, then we go back and analyze those programs for cycle time,” Harper says. “We may get into a layout where that program takes eight minutes, and we can change that layout around while still maintaining our yield. By chang- ing the layout a little we’re able to cut with two heads instead of one, and shave several minutes off our cycle time.” Woodhaven is using MasterCam to do the layouts. They’ve looked at nest- ing software for their operation several times, but haven’t been able to improve yield and output. “That’s what we do best. I’d put us up against any other manufacturer in the world to be able to get orders for thousands of sets or the quality we build for our price point, and ship them in the lead time that we do. “We have a bright, big future ahead of us. We’ve just begun to scratch the surface of our capabilities. We are very excited about our future.” ❮ obligated to actually purchase that product.” That happened again in 2009 and 2010. Each time, Woodhaven looked at cutting more costs and implement- ed a continuous improvement plan to reduce non-value-added steps. The high level of creativity and workman- ship represented was truly amazing.” Fixmer echoed Bell’s remarks about the challenge of judging such a large field of quality entries. “There can be no doubt that craftsmanship and creativity abound in today’s woodworking indus- try,” he says. “This exercise has renewed a deep sense of pride in being part of this creative industry. As a WoodLINKS board member, one of the delightful surprises in the judging experience was to discover that the student entries far exceeded my expectations. Alec Rivers, a PhD student in the Computer Science and Artificial Intel- ligence Laboratory had been trying to build a wood picture frame using woodworking tools handed down to him by his grandfather, but with his limited woodworking skills he couldn’t cut the parts correctly. “I was getting incredibly frustrated,” he said, “because just as with any home project I would cut things out and they would look about right, but none of the pieces would line up.” So, rather than working to improve his woodworking skills, he looked for a solution from computer science. Work- ing with Frédo Durand, an associate professor at CSAIL, and Ilan Moyer, a graduate student in the Department of Mechanical Engineering, Rivers and his colleagues went to work souping up a common handheld router so that it could adjust its position to precisely follow a digital path when the user moves the router close to the shape to be cut. Before cutting, the user must first move the router over the workpiece, allowing an onboard camera to photo- graph it and create a 2-D image of the piece to be cut. Black-and-white marked targets can be placed on the blank workpiece to help the device orient itself when there is not enough detail or dis- tinctive patterns on the piece for photo identification. Users create a design in the com- puter then overlay it on the 2-D map of the workpiece created by the device. “Since you have this image of the actual piece of material you are working with, you can line up your cut precisely,” says Rivers. “So, for example, if you wanted to put it right on the edge of the material you are using, or you wanted to continue a cut that you’d already started manually, you can do that.” Placing the device on the workpiece, a user lines up the router and begins cutting. The computer compares the original 2-D map, the computer plan, and what the device’s onboard camera now sees to locate itself precisely. Servo mo- tors adjust the exact position of the bit to follow the plan even if it involves complex shapes and paths, according to Rivers. Cheaper than a CNC machine While no information was immediately available about what it would cost to actually manufacture the device, Rivers is confident it will be a lot less than most conventional CNC machines. He also sees a wider application by allowing CNC machining of parts that would be too large to fit in standard CNC routers. “If you want to cut something that is very big, you need a huge CNC router, and that is first of all very expensive, and secondly it takes up a lot of space,” he says. In theory, the handheld CNC router could cut out any part of any size. One possible use the MIT team is exploring is attaching the unit on a vehicle such as a forklift and connecting it to a plasma cutter instead of a router to enable it to cut large steel shapes as used in con- struction or shipbuilding. Other possible applications include connecting it to scissors for cutting out fabrics or marrying it to a printer head for use in drawing or painting applica- tions like murals. Under the terms of the agreement, Vector has agreed to acquire all of 20-20 Technologies’ issued and outstanding shares for consideration of $4.00 in cash per share, representing total equity value, on a fully diluted basis, of approximately $77 million. But clothing as tool is exactly what Swedish manufacturer Blak- lader makes. I recently took a pair of their work pants for a test run in the shop. Lots of pockets, knee pads, too! I’m a blue jeans kind of guy, in the shop and out. But I have to say these Blaklader pants have some advantages. The first thing you’ll notice is LOTS of pockets! In fact you’ll notice what looks like pockets coming out of pockets. Those are the two nail pouch pockets up front. They substitute for wearing a big bulky nail pouch and belt to carry a fistful of fasteners around the shop or job site. They have angled corners so fasteners are easier to pull out. And, when not in use, the pouch pockets tuck discretely into the regular pants pockets. Woodshop work is usually done stand- ing up, but then why am I always wearing out the knees in my jeans? That’s not a problem with these Blaklader pants for two reasons. For one, they have heavily reinforced knees; for the other they have special knee pockets designed to take knee pads. There’s not enough space here to list all the specialized pockets on these pants. You’ll have plenty of options for pencils, cell phones, keys, wallets, various hand tools, and so on. There are also some loops you can hang more stuff from. Strong construction The pants I tried were designed for carpentry and seemed plenty durable. The pockets are sewn outside the pants so pointy stuff is less likely to poke through into your legs. Belt loops are wide for more support. And all seams are reinforced and bar-tacked. But if you think you need even heftier construc- tion, the company offers an even tougher grade for masons and those particularly hard on pants.I had the chance to really test the knee pad feature while doing some floor restoration work.
